In its pulverized form, ground silica is required for production of fiberglass insulation and reinforcing glass fibers. Molten metal is poured into a shaped cavity in a block of sand where the metal cools and solidifies. The part of the cavity that forms the external surface of the castings is called the mold. Cores of molded sand may be placed in the mold to form the internal shape and dimensions of the castings. In each application the sand particles are held together by some material called a bond. 4 to 5 MT of sand is prepared and handled for 1 MT of metal poured. Two types of molding sands are distinguished on the basis of the bonding agent. Naturally bonded molding sands are those with a natural content of clay and silt sufficient to give plasticity and strength to the sand when tempered with water. The clay content generally limits the use of these sands to light iron, brass or bronze castings. Synthetically bonded sands are artificial mixture of clean Silica sand and a bonding agent such as fireclay or Bentonite. Sand with little or no natural bond generally is more refractory than naturally bonded sand and is used in steel foundries, magnesium foundries and in large grey-iron and malleable-iron foundries where extremely high temperatures are obtained. Our powder activated carbon is manufactured using pure pine wood which is an excellent base for manufacturing activated carbons with good adsorption power. The steam activated process is done by activating the charcoal in a rotary kiln by heating at high temperatures by steam. The activated carbon that comes out from the kiln is called unwashed activated carbon. These unwashed activated carbon has higher ash and iron content. This is reduced by washing the unwashed activated carbon with acid (hcl h2so4) and purified water. This results in reduction of ash content to as low as 1% and iron as low as 50 ppm. The gradation of different qualities of activated carbon is done on the basis of methylene blue value and iodine value. The iodine value is a better test as the particle size of iodine molecule is small enough to penetrate the smallest of pores. We can relate the iodine value of activated carbon directly to its surface area because of the above fact. The process of activation is carried out in two stages. First the coconut shell is converted into shell charcoal by carbonization process which is usually carried out in mud-pits, brick kilns and metallic portable kilns. The coconut shell charcoal is activated by reaction with steam at a temperature of 900oC - 1100oC under controlled atmosphere in a rotary kiln. The reaction between steam and charcoal takes place at the internal surface area, creating more sites for adsorption. The temperature factor, in the process of activation is very important. Below 900oC the reaction becomes too slow and is very uneconomical. Above 1100oC the reaction becomes diffusion controlled and therefore takes place on the outer surface of the charcoal resulting in loss of charcoal.
